Powder coating is well-known for its high durability, attractive finish, and superior corrosion resistance. However, if the application process is not properly controlled, coating defects can easily occur, reducing product quality. Pinholes, poor adhesion, or uneven color layers are among the most frequent issues. To avoid costly losses and maintain brand reputation, manufacturers must understand the causes and apply effective solutions.
SURFACE PINHOLES
One of the most common powder coating defects is the appearance of surface pinholes, also called micro-voids. When exposed to light, these tiny holes create a rough texture, reducing the smoothness of the coating. This defect not only impacts the visual appeal but also lowers the product’s acceptance standards.The main causes usually come from poor surface preparation. Residues of oil, grease, or dust, as well as inadequate drying, can trigger this problem. In addition, high humidity in the spray booth contributes to trapped air bubbles. Low-quality or moisture-contaminated powder intensifies the severity of this defect.
The solution lies in ensuring a clean, dry surface before spraying. Degreasing, rinsing, and proper drying are essential steps. Humidity in the spray booth should be maintained below 50% to prevent condensation. Finally, powder should be stored in sealed packages in dry conditions, and only certified products should be used.

POOR ADHESION AND PEELING
Another serious powder coating defect is poor adhesion. When this occurs, the coating can easily peel off under minor impact or detach in large patches after curing. As a result, the protective ability of the coating is lost, leaving the metal surface exposed to oxidation and corrosion.The main cause usually lies in improper surface treatment of the metal. If steps such as rust removal, phosphate treatment, or neutralization are skipped or poorly performed, adhesion cannot be guaranteed. Incorrect spraying voltage, whether too low or too high, also negatively affects bonding. Moreover, improper curing time or uneven oven temperature prevents the coating from forming a strong bond.
To correct this defect, strict adherence to surface pretreatment is required. After degreasing and cleaning, chemical treatments must be applied precisely, followed by thorough drying. The optimal spraying voltage ranges between 60 and 90 kV, depending on the substrate and powder type. During curing, oven temperatures should remain between 180 and 200°C for 10 to 15 minutes, ensuring even heat distribution across the entire product.

UNEVEN COLOR AND COATING THICKNESS
Uneven color or inconsistent coating thickness is another common issue in powder coating applications. The finished surface may appear patchy, with areas that are either too thick or too thin. This defect reduces visual consistency and can compromise the product’s overall quality standards. Causes often stem from inaccurate spraying techniques. The distance between the spray gun and the surface may vary, sometimes too close, sometimes too far. Irregular movement of the spray gun also leads to uneven powder distribution. Additionally, reusing recycled powder excessively causes particle degradation, making it harder to achieve uniform coverage.
To prevent this powder coating defect, operators should maintain a stable distance of 20–30 cm between the spray gun and the surface. For higher precision, automated spraying equipment should be considered to ensure consistent motion. Recycled powder should not exceed 20–30% of the total sprayed volume, while the remainder should be fresh powder to guarantee a smooth and even finish.
